I would have thought that clamping the them enough so they do not leak makes them immovable and exactly like one piece in terms of expansion - except with added stress points.

It's possible "adjusting them to fit reduces stress, but I have suspect the KB would come out on top due to being built more accurately everywhere to start with.

KB headers merge collector is highly stressed under extreme conditions. The 4-1 merge collector while being the best design experiences some extreme forces. They all seem to crack in the same area with both Cast collector and the fabricated collect, albeit the fabricated is more likely to crack.

KB has the best design on the market, but with it comes some strength draw backs, which is made up with 321 stainless. The merge is not braced between the pipes, couple this with thermal expansion of the block and the headers and everything else it is likely the headers are experiencing a force pulling them apart between flanges. Add in engine vibrations and 1600°F heat it really goes through the ringer.

Having the slip joints allows for movement, even though they are "clamped in place" it will still shift. That friction fit with the tiny little machine screws holding it will move before the steel gives more than likely. Obviously they will still eventually fail as seen above but it is pretty obvious it was fatigue.

All that and I mostly agree

I not convinced bracing the merge in any practical way would help much.

or that that slip joints slip. If they did they would wear, slip more, leak and fail prematurely - wait some do that!!! So, the ones that don't were are either either a better design and/or tighter tolerances, or they were installed and tightened properly or some combination.
