Thanks for the offers guys I really appreciate it, but I think I'm just going to order up the p&p manifolds from Grimmspeed, what I should have done in the first place.
I'm going to try and find a used manifold cheap to send back to Grimmspeed for a core exchange.

Wdb, I highly doubt it would have made a difference if I had left the stock manifolds loose. Making up that 1/4" gap was just too much of a strain on the weakened manifold. I'll post pics of the manifold and the carnage when I get the camera back. You can see the sidewall was very thin. Had I not gone p&p crazy, the manifold would have been able to handle the extra stress of making up the gap.
If there's anything to be happy about it's that it happened before I started driving the car.

Dubya,

I also have a set of headers minus the up pipe if you want them. I have been trying to sell them for a while. Let me know and I could get them shipped out to you today. They are off an 06 if that makes a difference.

After speaking to Justin at Grimmspeed, he gave me a deal on a set of their p&p manifolds without the crossover pipe. Many thanks to Justin for helping me out.
With any luck we'll be up and running some time Saturday or Sunday.

Default Re: DubyaSTi...7/29/08...P&P nightmare is over, car is all back together

I finally got the car back together yesterday. Turns out the issue might not have been my P&P after all, but rather a defective Grimmspeed crossover pipe (and my not paying attention when bolting the manifolds down). After receiving and installing my newly ported manifold ends from Grimmspeed last week, I immediately bolted them up. When I went to fit the x-pipe I noticed once again it was too short. Not wanting to crank the bolts down and have the same thing happen again, and since I had already wrapped the x-pipe (and did a really nice job lol), I decided to get creative.
Seeing how I couldn't wait to send my pipe back to Grimmspeed and have them send a new one, I cut the flange off of my stock x-pipe, ground both sides down on a belt sander until they were perfectly flat, and finally ported the stock flange to match the Grimmspeed pipe diameter. I then took the x-pipe and flange to a good customer of mine (who does awesome fabrication and builds race cars...MI Performance) and had him weld the two together.

I went home, gave it a test fit and it was nearly perfect, the way it should have been from Grimmspeed. I sent a PM to Grimmspeed prior to all of this asking if they had this issue come up before, and haven't received a response yet. I still have nothing but praise for Justin @ Grimmspeed, he was very helpful throughout this whole situation, and I'm sure he would have swapped out the x-pipe for me if I would have been willing to wait.

Thank God for having access to a machine shop and guys who can fabricate and weld.

So the car is back together. All factory heat shields are in place (minus the x-pipe, which I wrapped with Thermo-Tec's black heat wrap and used their Snap Straps to secure it), the manifolds were coated in POR-15's Black Velvet. The exhaust is slightly louder, despite several people reporting that the exhaust note doesn't change.
While the car was apart I also decided to port and polish the intercooler y-pipe, and installed a K&N Typhoon intake and added the larger RU-2800 filter.

As for how the car feels, I haven't taken a good test run to see if I can feel a difference under heavy throttle, but under normal driving the car does feel more responsive to the throttle. No pics as it was 11pm when I finished up last night and was sick and tired of being underneath my car.

That's all for now.

Yep, I change my cars looks like I change my underwear...about once a week LOL.
Check out post #1 of the thread, it has some pics of how she sits now. JDM fog lights, V-Limited lip, wingless trunk, WRX side skirts, stock wheels ...pretty much sums it up.
I've been waiting for new wheels for a few months now. Gives me plenty of time to pick out my next set.

No word...when they show they show I guess. I might have told you but I did not reveal them to the general public.
